If you're blowing the main fuse, you have a short-circuit to ground from switched + 12 VDC (BROWN wire), seems to me.

I'd have to chase it with a multimeter and a wiring diagram (Googling, "KLR650 Wiring Diagram"), were I in your situation.

Regrets I can offer no more useful help; maybe another forum member can offer some worthwhile advice, probable diagnosis and cure.

Generation 1 engine oughta run anyway, ignition ON, kill switch in RUN position, bump-started.

Once after a rain, my right turn signal wouldn't cycle. Redid all the connections and it worked, so rain does get in there and hose things.

There are two places on my KLR where the wiring harness rubs: the upper engine mounting bracket, and the two bolts on the radiator overflow frame. Might want to make sure neither of those cut through.

Well as of right now seems to be Fixed!!! Not sure how but did a lot of taking apart and inspecting and putting things back together didn't work for a bit took it for a good ride without/ with a blown fuse. Replaced it and next ride. it was like it fixed its self no issues now.... weird but the trusty steed is back in actttion! just in time for my trip here in 2 weeks whew
